The company assembled a variety of cartridges i.e. inkjet as well as laser jet but the product that we have taken under study is ‘ProDot 2612A LaserJet Cartridge’. Since this product that is being assembled by the company in majority in laser jet cartridges. We should focus on this product since it can be used to represent the major efficiency of the company in laser cartridges. Also from the data that we have collected from the source we have found that this product contributes in the maximum sales out of the total types of laser jet cartridges assembled by the company. So the company needs to focus on the quality of this product since improving its quality can help the company in bringing large profits. The consumer would not want to have a defective piece of this cartridge for which the company is known for.

The company is already No.1 in DMP cartridges. Due to technological changes the customer focus is on laser jet cartridges nowadays rather than DMP. So to satisfy the present customers and gain position in the total market share company should try to focus in delivering the best quality laser jet cartridges which are in demand.

COMPONENTS REQUIRED PER CARTRIDGE

We have identified that there are 24 components that are being used by the company to assemble the laser jet cartridge given in table below. To produce a good piece of cartridge it is necessary that all the 24 components are in place and work properly. Defects in any component that contributes in majority in achieving the quality of the cartridge results in assemble of a defective cartridge. So in order to maintain the quality of the cartridge we should focus in improving and maintaining the quality of these components that contributes highly in maintain the quality of the cartridge.

The components that we have identified that contribute majorly in maintaining the quality of the cartridge are:

1. Magnetic Roller 2. Doctor Blade 3. OPC Drum

4. PCR 5. Wiper Blade 6. Toner Powder

7. Body/Shell 8. Gears 9. Seal

DEFECTS ANALYSIS

PARETO ANALYSIS

The Pareto principle states that, for many events, roughly 80% of the effects come from 20% of the causes. It means that in anything a few (20 percent) are vital and many (80 percent) are trivial.

So according to Pareto principle we should focus on the effects that cause major defects. In our study we find that there are 3 components out of the total 24 components that are causing major defects. So here Pareto principle holds true that major causes (defects) come from a small number of effects (components). Therefore we should try to focus on these 3 components to improve the overall quality of the product that would help in achieving greater Sigma level.

The three components are Magnetic Roller, OPC Drum and Doctor Blade.

CAUSE AND EFFECT DIAGRAM

Number of cartridges assembled per month = 9700 Nos.

Number of characterstics/opportunites = 24 Nos.

Number of defects found = 820 Nos.

DPU (Defects per Unit) = 820/9700 = 0.0845

TOP (Total Opportunites) = 24 x 9700 = 232800

DPO (Defects per Opportunites) = 820/ 232800 = 0.0035

DPMO (Defects per Million Opportunites) = 0.0035 x 106 = 3522

Sigma Level = 4.19

Yield = e-DPU = 0.919

CRITICAL TO QUALITY (CTQs)

Proper packaging of laser jet cartridges
An instruction manual for installation and also for before using the cartridge
OPC drum should be covered up with thin paper or lint free cloth to avoid scratches
Company should focus on good quality products rather than cheap low quality product
Company should have a proper inspection on incoming raw material or components
Printer should be calibrated during inspection of new cartridge over specified period of time
Proper training to worker before sitting in assembly line
Use gloves and mask during fitting of OPC drum, PCR, wiper blade, doctor blade and mag. roller and also proper inspection of these components before fitting
Moisture free environment for toner filling in toner hopper case (body/shell)

RECOMMENDATIONS

Magnetic Roller, Doctor Blade and OPC Drum are the main defects producing components according to the Pareto Analysis. So if the defects in these three components are reduced than the higher sigma level can be achieved. Company should train the workers thoroughly how to work with these components.

And if these three products are of cheaper quality or cheaper price then the company must go for the higher quality components that will also improve the life of the cartridge.

To achieve better quality laser jet cartridge, then company can apply 5’S system, which are as follows:

Sort: Company should work in a less moisture area because toner powder is highly attractive to the water particles that will effect on printing quality. The company assembly plant is located in Dehradun (Uttarakhand) where moisture is high in the atmosphere. To control moisture in assembly area, company should use wind ventilation fan.
Store: Company should control the inventory of incoming raw material. And OPC Drum should be stored in yellow lit area.
Shine: Company should design the production plant according to the employees where they would be working. The employees who are working on sensitive elements would be provided hand gloves.
Standardize: The layout of the production plant must be designed according to the process. Proper calibration of machine, tools and equipment in a period of time.
Sustain: All the sub-processes must be checked on regular basis and the defect making process must be reworked.
